POINT LEVEL SENSOR / PRACTICAL ADVANTAGE

Use two physical thresholds for clearer diagnosis

High and low Point Level Sensor inputs can describe distinct process states and help operators recognize an unexpected sequence. When the signals disagree, their locations provide useful diagnostic context. Compare actual wetting and controller logic before interpreting the mismatch as a sensor failure.

Describe the impossible-looking state

A high switch reporting covered while a lower switch reports dry may seem physically impossible. Before assuming instrument failure, verify that both tips see the same connected volume and the same material. Separate compartments, foam at the upper point, trapped liquid at a nozzle and different local deposits can break that assumption. Record the vessel operating mode and the exact time of the observation.

Check identity and mapping

Confirm the tag, cable and PLC channel for each sensor. Compare the full order codes and parameter sets. A normally closed output paired with an inverted PLC input can produce a display that looks plausible until a transition occurs. Keep the raw input state visible during diagnosis rather than relying only on the operator graphic. Never swap cables casually if that can change the machine’s protective logic.

Separate timing from a persistent fault

Different damping values or scan delays can create a short disagreement during filling or emptying. Compare the duration with the documented response budget. A persistent disagreement after the process settles deserves investigation of the medium state, buildup and electrical path. Removing all filtering may hide one symptom while causing chatter elsewhere; change settings only with a stated objective and a recorded previous value.

Define how the controller should react

The control design should specify the response to an implausible combination, not leave it to an operator’s interpretation. Possible actions depend on the process and its risk assessment. If two devices are intended to provide independent protection, review their common power, process connection and failure modes. Two sensors alone do not prove independence. Finish by repeating the relevant operating states and documenting the corrected mapping or mechanical issue.

What to keep in the project record

  • Physical vessel state and whether both points share a volume
  • Full device identities and wet/dry configuration
  • Raw PLC inputs and observed transition timing
  • Defined response to persistent disagreement
